I've messed around a little bit with Family of Assemblies in Solid Edge, but it seems to be kind of a convoluted mess. Unless I just don't fully grasp it. From what I see it doesn't really seem worth the hassle to use for different configurations. Does anyone out there actually effectively use it? I...

As @Jaylin Hochstetler mentioned it is worth checking with the company doing the cutting. The company I work for also uses BLM Artube which makes this very easy as you can import an assembly and it will convert it to a single tube with notches for bending. For what it's worth. Do you really need a clean CAD profile? I guess you just Laser/Plasma/Waterjet your blade. So as long as you get a scanned profile that can be cut, you're good.
